Well it started out as a little "poke" with a screw driver and its now turned into a series of holes lol. Bulkhead, underneath the fresh air grill and where the fan sits all need surgery ffs.
Front ends been removed to get the petrol tank out and dash will have to come out next.......oh happy days.
Probably not the done thing but my mind is going towards welding the grill up cutting out and repairing what I can and making solid but I will sleep on it for a few days before I get the grinder out.

Thanks for the link JSR-69 that will be a great help. It seems such a fiddly job and I`ve been searching for pictures/diagrams to see where the drain hole/holes should be or how the "air" is/should be routed? I`m trying at the moment to clean the paint off the box to find the spot welds lol. Once again thanks buddy

Looking at the pictures you sent in the link I`ve not only got the same problems with rust in the box at the bottom but also at the top and its rusted through into the bulkhead. The only option I can see is to drill the spot welds out and remove the box completely to be able to get to repair it and get behind it. This might be a daft question but how is the box attached at the top?

That depends on how high you need to go. From the pictures I took at the time, it seems to blend into the upper scuttle, so you'll need to cut out the bad metal and put back what you need.

I`ve had to take the air box off completely, its spot welded all the way up the sides then stuck with some form of sealant to the underside of the grill.
